Precision Pipeline Upgrade for Cassowary Coast Regional Council

Precision Pipeline Upgrade for Cassowary Coast Regional Council

As part of a broader initiative to enhance regional water infrastructure, Bellwether recently delivered a technically complex piping installation project for Cassowary Coast Regional Council. The works involved the installation of HDPE, stainless steel and ductile iron pipelines across both above-ground and below-ground environments, integrating seamlessly into the existing network while maintaining strict safety, quality and engineering standards.

Scope of Works

1. Pipe Installation

Above-Ground Pipeline

  • Installed 120 m of DN355 white-jacket HDPE pipe beneath the bridge deck, selected for its UV resistance and impact durability.

Below-Ground Pipeline

  • Laid 75 m of DN355 HDPE pipe to establish a protected, secure flow pathway.

Specialty Piping Materials

  • Installed stainless steel (SS) and ductile iron (DI) sections to accommodate varying pressure conditions and corrosion environments.

2. Support Systems

  • Mounted custom stainless steel brackets and pipe saddles along the bridge structure to ensure stability and controlled movement.

  • Installed stainless steel thrust restraints at key expansion points, complete with rubber bellows to counteract hydraulic forces and accommodate system movement.

3. Pipeline Connections

  • Successfully connected the new alignment to the existing water main at both abutments.

  • Tie-ins were completed with minimal operational disruptions, maintaining continuity of water services for the local community.

Key Challenges

This project presented a range of engineering and logistical complexities that required adaptability, coordination and technical precision.

Engaging New Supply Chain Partners

Establishing relationships with new local contractors and suppliers required rapid mobilisation, shared quality expectations and clear communication pathways to ensure project alignment.

Unfavourable Site Conditions

  • The existing water main layout at Abutment A deviated significantly from design drawings. This required onsite redesign, redesign of configuration and real-time decision-making to ensure compatibility.

  • Seasonal weather conditions created access limitations, reduced productivity and required heightened safety controls due to wet working surfaces.

Live Connections Under Pressure

Completing live tie-ins demanded meticulous planning, coordination with utility operators and controlled execution to prevent interruptions to community water supply.

Safety on Elevated Structures

All works undertaken on the bridge units were performed under strict safety management. Fall protection systems, limited access clearances and dynamic load planning were essential to protecting workers.

Complex Thrust Block Installation

Four 2.45 m-high thrust blocks were cast in situ to manage hydraulic forces at key connection points. Limited working space required tailored formwork design, careful crane movements and precision installation.

Conclusion

Despite challenging conditions, Bellwether delivered the project to a high standard of quality, safety and technical performance. The upgraded pipeline system provides a more resilient and future-ready water connection for the region, supporting improved operational reliability for the Cassowary Coast.

This project showcases Bellwether’s adaptability, cross-disciplinary expertise and unwavering commitment to delivering high-quality infrastructure solutions for regional communities.
